Hearing a machine fail before it does

Ask a maintenance engineer how they knew a pump was failing and the answer is often that it sounded wrong. That judgement is real and valuable, and it has two limits: it requires someone experienced standing next to the machine, and it only happens when they are there.

Acoustic monitoring takes the same signal and makes it continuous.

How it works

Neuron Soundware applies machine learning to the sound and vibration a machine makes while running. The system learns the acoustic signature of normal operation, then watches for drift away from it — flagging developing faults before they become failures.

Sensors are fitted to existing equipment, so the machine does not need replacing or modifying to become monitorable.

What it catches

  • Rotating equipment — motors, pumps, compressors, gearboxes and bearings, where mechanical wear changes the sound before it changes the output
  • Production lines, monitored continuously rather than during scheduled inspection windows
  • End-of-line quality testing, using acoustic signature as a pass-or-fail check on assembled units

Why continuous beats periodic

Scheduled inspection has a structural weakness: a fault that develops between inspections is invisible until it either survives to the next one or causes the failure first. Most do the latter.

The value here is not the measurement. It is unplanned downtime avoided — which is why the business case is usually built on the cost of an unexpected line stop rather than on the cost of the monitoring.

What this is not

It is worth being precise, because "acoustic" and "ultrasonic" get conflated.

This monitors machines in operation. It is not an inspection technique for components, and it is not a substitute for ultrasonic testing, CT or radiography when the question is whether a specific part has an internal defect. Those examine a part; this listens to a system.

Nor does it diagnose in the way a strip-down does. It tells you a machine is deviating from normal and that attention is warranted — early enough for that attention to be planned rather than emergency.

Where to start

The usual starting point is the machine whose unplanned failure hurts most: the one with no redundancy, or the one that stops the line. If you can name it without thinking, that is the pilot.
